But a structured valve maintenance program is one of the most cost-effective ways a wastewater treatment plant can avoid unplanned downtime, extend equipment life, and stay ahead of compliance issues. Here are the core practices that keep valve systems reliable over the long term. None of them require significant capital investment — mostly discipline, documentation, and a consistent schedule.

Establish a Valve Exercising Program

Valves that sit in one position for months or years — particularly isolation and emergency shutoff valves — are at high risk of seizing up when they're finally needed. Regularly cycling these valves through a full open-close motion, even when not operationally required, prevents sediment buildup around the seat, keeps the stem and packing from binding, and confirms the valve will actually function during an emergency. Most plants benefit from a quarterly or semi-annual exercising schedule, documented for each valve. Skipping this step on even a handful of critical valves is one of the more common gaps auditors flag during compliance reviews.

Inspect Seals and Packing on a Set Schedule

Rather than waiting for a visible leak, proactive seal and packing inspections catch wear before it becomes a failure. Elastomer seats and O-rings degrade gradually with chemical exposure and cycling; scheduling inspections based on manufacturer guidance, rather than reacting to complaints, keeps minor wear from turning into a full seal replacement or, worse, an unplanned shutdown.

Keep Actuators on a Separate Maintenance Track

Automated valves depend entirely on their actuators functioning correctly, and actuator issues — worn gearing, electrical faults, low air supply in pneumatic systems, moisture intrusion — often develop independently of the valve body itself. Actuators deserve their own maintenance checklist: verifying stroke time, checking limit switch calibration, inspecting seals on the actuator housing, and confirming fail-safe positions operate correctly during a power or air loss.

Lubricate Moving Components Appropriately

Gate valve stems, gearbox operators, and certain plug valve designs require periodic lubrication to operate smoothly and resist corrosion at moving joints. Using the lubricant specified by the manufacturer matters here — the wrong grease can degrade seals or attract grit in a wastewater environment. Over-lubrication can be just as problematic as neglect, so following manufacturer intervals is worth the discipline.

Monitor for Early Warning Signs

Unusual noise during operation, slower-than-normal actuation, visible weeping at the stem, or a valve that no longer seats fully closed are all early indicators of developing problems. Training operations staff to log and report these signs, rather than dismissing them as minor, gives maintenance teams a head start before a full failure occurs. A short, standardized checklist operators complete during routine rounds makes this kind of reporting far more consistent than relying on memory alone.

Keep Accurate Valve Records

A simple but often-skipped practice: maintaining a record for each valve that includes installation date, manufacturer, model, last inspection date, and any repairs performed. This history makes it far easier to spot patterns, such as a specific valve model failing prematurely in a particular chemical service, and supports better decisions when it's time to replace rather than repeat-repair an aging valve.

Plan for Predictive, Not Just Preventive, Maintenance

Where budget allows, adding condition-monitoring tools — vibration sensors, actuator diagnostics, or acoustic leak detection — shifts maintenance from a fixed calendar schedule to actual equipment condition. This approach catches developing issues that a routine visual inspection might miss, particularly on critical valves where failure carries a high operational cost.

A well-maintained valve rarely makes headlines, but a failed one almost always does. Building a structured maintenance program around exercising, seal inspection, actuator care, and accurate record-keeping keeps wastewater treatment plants running reliably and helps avoid the compliance and cost consequences of a valve failure at the wrong moment.
